Hey John, I'll try to shed some more light on this subject. The way I understand this is that because 3D Studio does not work to the accuracy of lets say AME when you dxf a model to 6 decimal places it only will see the first two. However by using binary in writing out the dxf file you bring the geometry to the the same level of accuracy which is native to 3D Studio and when welding is applied no holes are left in the geometry. I'm sure the subject is deeper then that and I have not spent the time to do in-depth research on it, but I do know I had problems with complex meshes created with AME and when I used binary on my dxf files they seem to have disappeared.
